I did read where someone loosened the solenoid plunger part of the actuator partially.

Read something nearly verbatim yesterday.
It wasn't as advanced as mentioning operating the actuator to back it away from the transfer case and tapping it forward but it makes sense.
I am going to search heavily and try to find as much info on this as I can and study it thoroughly before attempting it - and will probably keep trying the 'basic' suggestions before trying it.
I might at a minimum loosen the three bolts that hold the actuator to the transfer case and see if i can get any movement out if it first before trying anything more dramatic.

Not yet - going to wait for summer when its hot to help loosen the grease as recommended.
In the mean time I encountered another 4WD problem - it is stuck in 4 High! This however is also a known issue but much easier to deal with than 4 low. The 4 High actuator in on the front diff and is easy to get to and very well may just be hanging up as well.
I got it to free up one time and operated it several times but then it hung up again.
Not an issue however as running it in 4 high is basically an all wheel drive scenario with no problems - actually its recommended to do so for some lengths of time to keep the front diff & axles lubed.
I'll get it all resolved!

I haven't had a problem with 4-Hi. I have a 2000 Tundra. Very light in the rear end without any weight back there. So when the pavement is wet or worse I use 4-Hi. Helps when pulling out in traffic without spinning out. Only real downside to 4-Hi is the limited turning radius for sharp turns.

Its going to warm up a little today so I am going to go for a ride and bump and rattle the front end on some bumpy roads and maybe get it to free up again - maybe kill a few pine cones also!

Couple of thoughts. Gear oil level and/or dirty electrical contacts of the actuator.

This is a possibility also.
There is a good U-Tube vid of a guy pulling the 4 High actuator and finding it just dirty and seized up. A good cleaning and bench test fixed it - I highly suspect this is my problem as well.
